Minis in small spaces

Curious to those whom have played this a bunch already.
How often do you find you have the larger miniatures walking through the single width hallways (not including the outside border)

I am rebuilding the board and making walls and these single square corridors seem to be my biggest hurdle for fitting miniatures in because of the walls

I'm enthusiastic you're rebuilding the board! This game has such a strong following :)

My board has single outer corridors, double spoke corridors and single width corridors round the center room.

Never had problems with too big minis. I recently placed a 50mm base polar warbear on a single 30mm square, it's playable. But I have no walls, just white lines.

How about putting the walls on their own squares?

I thought about that but it skews the alignment of the squares from room to room too much

Tall walls will inevitably give you this problem, the end.

You'll find yourself twisting and turning mini's to make them fit and it could take some of the fun out of it. That's why I don't care for walls. A much better solution, in my opinion, is to use short walls or low lying walls. A roughly 5mm high strip to represent a wall can be painted so it conveys the right idea and it won't get in the way. I've been doing it since I was like, 10, and it's still my preferred style of presentation.
Unless you specify your version I'm going by the US rules.

Awesome. Thx for that. Worked perfect and its gonna use a ton less clay. Also allowed me to reduce the square size from 35 to 30mm so that will save some table room :)

It's of course totally up to you, but why not take the length of the door footer as a baseline tile size? Personally, I've always felt that some spaces can get really cramped, for instance when you have two opposite doors in a hallway, which is even worse if they're sided by blockades. Space is way too cramped there. And if I look at your picture, the Sorceror's Table barely fits the room, with the "+" shaped clay wall section already protruding more out of the room than into it. The thickness of the clay walls is significant enough that you shouldn't disregard them for the overall look and feel when you've set up an entire quest on the board.

Foot of the door is actually 30mm. The + piece just wasn't pushed in all the way and is a touch bit taller then the other pieces. What did you mean when you said "The thickness of the clay walls is significant enough that you shouldn't disregard them for the overall look and feel when you've set up an entire quest on the board."?
